Hot Mix Plant (HMP) Operation & Inspection Manual

Hot Mix Plant (HMP) Inspection & Operation Methodology

Standard Operating Procedure, Plant Calibration & Thermal Control Guidelines (IRC:111-2009 / MoRTH 500)

1. Executive Summary & Plant Dynamics

The operation and inspection of a Hot Mix Plant (HMP) govern the mechanical quality, thermal integrity, and volumetric performance of bituminous mixtures such as Dense Bituminous Macadam (DBM) and Bituminous Concrete (BC). Precision calibration of cold feeders, accurate aggregate drying, tight thermal matching between binder and aggregate, and disciplined transport logistics are essential to prevent segregation, stripping, and premature thermal cracking on the highway bed.

2. Sequential Execution Guidelines

Phase 1: Pre-Operational Plant Inspection & Calibration

Prior to production, key plant assemblies are thoroughly inspected: cold feed bins, bin vibrators, weigh belts, dryer drum burners, bitumen heating tanks, baghouse dust collectors, and the computerized control panel. Individual cold bins are calibrated across multiple gate openings and variable-speed feeder drives to deliver the exact aggregate proportions dictated by the Job Mix Formula (JMF).

Phase 2: Gradation Verification & Thermal Control

Samples are drawn from aggregate feed belts to confirm combined gradation aligns with design tolerances. Aggregates and asphalt binder are heated independently within specified thermal windows.

Thermal Differential Constraint: To prevent binder oxidation, scorching, or uneven coating, the temperature differential between the heated aggregates and asphalt binder inside the drum/pugmill must not exceed 14°C ($\Delta T \le 14^\circ\text{C}$).

Phase 3: Quality Control Testing & Visual Audit

Paving mix discharged from the plant undergoes routine quality sampling:

  • Marshall Physical Verification: Field lab samples are compacted to evaluate Bulk Density, Stability, Flow, Bitumen Content (via extraction), and Air Voids ($VIM$).
  • Visual Inspection: Each load is checked for complete aggregate coating, lack of segregation, and absence of blue smoke (which indicates binder overheating).

Phase 4: Hauling & Site Delivery Protocols

Transport Standards: Hot mix is loaded into clean, insulated tipper truck beds sprayed with a thin silicone/water release agent. Every load must be completely covered with heavy-duty canvas tarpaulins to prevent heat loss and crust formation during transit. Delivery to the paver is recorded via formal dispatch challans logging weight and discharge temperature.

3. Operating & Thermal Quality Control Specifications

Process / Control Parameter Standard Specification Threshold Monitoring Standard / Frequency
